Our process

Our True North: processes that prevent defects.

  1. Skilled operators →We pair their talents with automation, a mix that brings your overall cost down.
  2. Error-proofed stationsThoughtful process design to ensure the right materials following the right process steps.
  3. Checked at each stepIn-process poka-yokes ensure defects cannot be further processed.
  4. Better, cheaper, fasterOur process improves quality, reduces cost, and improves speed to market.

We use change as a powerful catalyst for innovation and improvement, and we leverage our global footprint, process design, and supply chain management expertise.

Success stories

We do difficult things, on purpose, because it leads to growth.

Cost, quality, and speed to market are your key metrics, so we use our strongest assets (process design, global footprint, and supply chain management) to transform your bottom line. We create real savings by improving designs, eliminating defects, leveraging global partnerships, reducing waste, and solving complex problems.

Under 50 PPM

across 2 million+ possible combinations

Classroom chairs with 2 million combinations

Challenge
Every component of the chair comes in several colors and styles, leading to over 2 million possible combinations, that must ship in 6 days or less.
Solution
Error-proofing at every station checks each component’s presence and color, and cameras confirm each step before a chair can move on.

15%

cost savings, after re-engineering and automating assembly

Reshored task chair mechanism

Challenge
A complex task chair mechanism was being built overseas.
Solution
We brought it back and re-engineered several of its components through VA/VE. With automation, we reduced the operation from 14 to 4 operators.

<50 dBA

beat the sound target, at the lowest price

Height-adjustable desk mechanism

Challenge
In 2018 we were invited, alongside 3 other suppliers, to compete on a height-adjustable desk component.
Solution
Our design moves a single motor under the work surface instead of one in each leg, which cuts noise. It met the weight requirement, ran quieter than the target at the lowest price, and won.

72

fit problems found and fixed, at little or no cost

High-voltage battery assembly

Challenge
We were brought in to build a high-voltage battery assembly for an electric vehicle. Early test builds showed components that didn’t fit together, traced to unfinished drawings with loose or missing tolerances.
Solution
We provided design feasibility reports, checked the fit of all 40+ components, and completed the design so it could be manufactured for our customer.

33% smaller

and watertight

Silicone optics for an exterior projector

Challenge
A customer with a pre-defined package space needed an image projector to fit under a vehicle’s rear bumper, exposed to water, heat, and sun. Partway through, they asked for it to shrink by a third.
Solution
LumenFlow, our optical design division, made a 3-piece silicone lens assembly that snaps together and seals itself watertight. It became the first all-silicone optic in an exterior automotive application.

VA/VE

Same job, simpler component.

Value analysis and value engineering is how we work on every program. We look at how each component is made and ask whether there’s a simpler way to make it. A few examples:

Before
After

3 → 1

pieces, with no welds

Three welded pieces, now one stamping

Before
A 3-piece welded component.
After
An efficient one-piece drawn stamping, which eliminated weld failures.
Before
After

Cast → stamped

same shape, lower cost, higher reliability

Die-cast component, now a stamping

Before
A die-cast chair component.
After
A stamped chair component.
Before
After

2 → 1

pieces, with better quality

Two screwed-together components, now one riveted piece

Before
Two components that screw together.
After
A one-piece riveted design, which also improved quality.
Before
After

Hand → machine

greased in bulk, with much less grease

Grease applied by machine, not by hand

Before
Grease applied to each component by hand.
After
A tumbler machine greases components in bulk and uses much less grease.

When we’re a good fit

We deliver the biggest savings when:

  • Multiple processes and suppliersYour component involves several processes, such as molding, stamping, and wire processing, and more than one supplier.
  • A design that can still changeWe work on the product design and the process design together, ideally before the design is frozen.
  • Flexible sourcingWe’re free to source globally and to build a strategic partnership, rather than repeat how it’s done today.
  • A clear road to improvementThe project is a priority on both sides, with engineering resources and a partnership that benefits every tier.
